Materials List

  1. Base: ¾" plywood (24" x 36").

  2. Frame: (4) 2x4 lumber pieces:

    • (2) 36" long (for long sides).

    • (2) 24" long (for short sides).

  3. Padding: 1–2" thick foam (24" x 36").

  4. Wheels: (4) swivel casters (2–3" diameter, 200+ lb load capacity each).

  5. Fasteners:

    • Wood screws (2.5–3" for frame, 1" for padding staples).

    • Bolts/washers for casters.

  6. Optional: Side handles (rope, recessed metal, or D-rings).

Step-by-Step Assembly

  1. Cut the Base

    • Cut plywood to 24" x 36" using a saw. Sand edges to prevent splinters.

  2. Build the Frame

    • Attach 2x4s to the underside of the plywood, aligning with the edges:

      • Secure 36" 2x4s along the long sides.

      • Secure 24" 2x4s along the short sides.

      • Use 3" screws every 6–8", pre-drilling to avoid splits.

      • Note: Corners will overlap slightly; ensure screws penetrate both the 2x4s and plywood.

  3. Add Padding

    • Cut foam to match the plywood (24" x 36").

    • Secure to the top side of the plywood using:

      • Adhesive: Spread evenly, press foam into place.

      • Staples: Staple edges every 3–4" for extra hold.

  4. Attach Wheels

    • Mount swivel casters to the underside frame:

      • Position one caster at each corner where 2x4s meet.

      • Drill pilot holes, then bolt casters to the 2x4s (use washers to reinforce).

      • Ensure casters rotate freely and lock if desired.

  5. Optional Handles

    • Rope handles: Drill holes through 2x4s on the long sides (6" from corners). Thread rope through, knotting ends.

    • Recessed handles: Install metal handles flush with the 2x4s using screws.
